Oil analysis is the most cost-effective predictive maintenance tool available to plant engineers. A single oil sample costing Rs 1,500-3,000 can reveal developing equipment problems months before they cause catastrophic failure. For plants spending lakhs on lubricants annually, an oil analysis program typically delivers 5-10x ROI through extended drain intervals and prevented breakdowns.

What Oil Analysis Reveals

A comprehensive oil analysis report covers three critical areas. Wear metal analysis (spectrometric analysis for iron, copper, chromium, lead, tin, aluminium) reveals which internal components are wearing and at what rate. Fluid condition tests (viscosity, TAN/TBN, oxidation, water content) show whether the oil itself is still fit for service. Contamination analysis (particle count, silicon/dirt ingress, water, fuel dilution) identifies external contaminants entering the system that accelerate wear.

Setting Up an Oil Analysis Program

Start with your most critical and expensive equipment — hydraulic systems, gearboxes, compressors, and turbines. Establish sampling points that capture representative oil flow (never from the drain plug or tank bottom). Sample at consistent intervals, typically every 250-500 operating hours or monthly for critical systems. Maintain consistent sampling procedures — the value of trending depends on comparable data points.

Interpreting Results

Trending is more important than absolute numbers. A single high iron reading might be normal for a new gearbox during break-in, but a suddenly increasing iron trend on an established system signals developing gear tooth wear. The analysis lab provides alarm limits, but experienced interpretation of trends against your specific equipment's operating history is where the real value lies.
